When threading thin aluminum profiles or steel sheets, secure the workpiece between wooden pads in a vise for additional support. Work very gently, turning a quarter turn forward and an eighth of a turn back. Apply plenty of friction-reducing threading lubricant. Avoid excessive pressure, which can deform thin material. For sheets less than 3 mm thick, consider using press-in nuts instead of direct threading.
For small batches of up to 50 pieces per year, the M2.5 HSS die performs very well in a service workshop. Batch production exceeding 200 components per month requires better solutions – machine threading on drill presses with compensating holders or automatic threading machines. At an industrial scale exceeding 1000 pieces per day, rolled threads or self-tapping screws are used, as they are faster and more economical.
Light mineral-based threading oils with sulfur additives are recommended for cutting M2.5 threads in structural steels. Cosmetic-grade kerosene or WD-40 is sufficient for aluminum. Brass can be machined almost dry with minimal machine oil lubrication. Avoid thick threading pastes, which can clog the die flutes when cutting such small threads. Aerosol products with a precision nozzle make application to miniature components easier.
